Roller extrusion granulators have the lowest investment, but the finished granule shape is not as good as rotary drum or disc granulators. This is the most typical “cost versus quality” trade-off in fertilizer granulator selection. There is no absolute answer; it depends on who the product is sold to, what the raw materials are, and the budget. In short: for low-end, high-volume production, dry powder raw materials, and less stringent appearance requirements, choose roller extrusion; for branding, commercialization, and granule appearance affecting the selling price, choose rotary drum or disc granulators.

First, calculate three costs: investment, operation, and selling price.

From an investment perspective, roller extrusion granulators typically have the lowest investment per unit and do not require a supporting drying and cooling system, resulting in a shorter process and smaller footprint. Rotary drum granulators have a higher investment per unit and require steam, drying, cooling, and screening systems; the total investment for the entire line can be several times that of roller extrusion. Disc granulators have a moderate investment, but multiple units need to be connected in parallel to meet larger production capacities.

From an operational perspective, roller extrusion is a dry granulation process, requiring no water addition or drying, resulting in the lowest energy consumption. It is suitable for dry powder materials with a moisture content of 2%–4%. Drum and disc granulation are wet processes, requiring humidification and drying, leading to higher energy and labor costs.

From a pricing perspective, pellet appearance directly impacts the acceptance by distributors and farmers. Disc granulators produce the roundest pellets, followed by drum granulators, while roller extrusion granulators produce mostly flattened spherical, pillow-shaped, or rod-shaped pellets with a relatively rough surface. If the product is sold through branded channels or in areas with high-yield crops, the difference in appearance will directly affect the selling price.

When should a roller extrusion granulator be prioritized?

If the budget is limited, the raw material is dry powder, the product is mainly sold in bulk or in low-priced bulk quantities, and customers are more concerned with nutrient content than pellet shape, a roller extrusion granulator is the fastest way to recoup costs. It is particularly suitable for heat-sensitive materials, formulations that do not require water addition, and small-scale molding after blending with BB fertilizers. For newly established SMEs, addressing the “availability” issue first, then considering the “appearance,” is a pragmatic strategy.

When is a Drum or Disc Granulator Necessary?

If the product is positioned as branded and commercialized, requiring round, uniform, high-strength, and non-caking granules, a drum or disc granulator should be prioritized. For continuous, large-scale production exceeding 50,000 tons per year, a drum granulator is suitable; for production of 10,000–30,000 tons per year, with multiple varieties and small batches, and a moderate budget, a disc granulator is preferable. In this market, granule shape is not an added bonus, but a core competitive advantage.

Compromise Solutions and Final Recommendations

If you want to control investment while improving appearance, consider adding polishing or screening after roller extrusion, but the improvement will be limited. A more prudent approach is to conduct small-scale trials and market testing first: show roller-extruded samples to target customers. If they accept the results, choose the low-cost solution; if customers explicitly require rounded granules, then upgrade to a drum or disc granulator. Don’t sacrifice product positioning to save investment, and don’t over-invest for appearance. The key to making the right choice is to select a granulator that matches your market, not your imagination.
